recently i replaced a tuff luff with a harken to hold the jib. The tuff luff was a size smaller. would this affect the sail?

I also just went with the Harken Carbofoil. Hall Spars made a new headstay for it too. It's done, but I haven't picked it up yet. I spoke with Cory Butlin (Blitz) at Hall and he recommended the Harken 7001 Carbo foil that accepts the #6 luff tape - same size as I had on the old Tuff Luff.
If the tape is too small for the groove, it may tend to pull out under load. What size luff tape do you have?

i'm not sure of the size of tape. but the grove for both are the same. its just the size of the harken is one inch long and a bit wider than the tuff luff which is 3/4"

You should be ok if the groove is the same. Class rules permit the foil to be up to 31 mm deep (1.22"): 5.8.1.2 Jib luff groove systems other than that which is provided standard shall not have a fore-and-aft dimension exceeding 31 mm. Here is a Harken spec sheet link

I also went with the Harken 7001 when replacing the head stay this year. You have to go to the 7001 to get the #6 luff tape groove. The existing foil started to crack near the top.
